Defective wiring in headlight buckets

Angel eyes bulb went out and found this when I went to replace it. What's left of the insulation is brittle and flaking off. It appears to only be the wires coming out of the plug.

I had the same issues on my 07 E92, I taped it all up with electrical tape and it's been fine since.

happens because of the heat build up from the bulbs
Only the wiring loom above the bulbs seems to be affected
The rest of the wiring is usually not brittle at all

Danger here is the bare wires can cause a short and blow your expensive xenon headlight bulb or ballast

The headlights can be opened up and disassembled pretty easily (see link below) so you can replace the brittle wires

or you can poke around through the top hatch and try to wrap them in electrical tape or heat shrink

Good luck

The problem is the when people replace the bulbs they don’t seat the bulb correctly and it backs out. When that happens the bulb heats the wiring to the point insulation becomes brittle. The ‘design flaw’ is that it’s difficult to seat the bulb correctly in the housing. The real problem is people incorrectly replacing bulbs.
